This project was carried out in a working logistics warehouse in Manchester. The building was already lit, but not comfortably. 400W HPS lamps had been in place for years. They were familiar, but they came with routine problems that no one questioned anymore.

Lamp failures were expected. Warm-up time was accepted. Maintenance access was scheduled around warehouse operations. That rhythm had become normal, even though it was expensive.

The request was not framed as a lighting upgrade at first. It was framed as a maintenance issue.

Existing Conditions

Ceiling height was typical for a regional logistics hub. Racking rows were fixed. Forklift traffic ran most of the day. Lighting needed to stay consistent across aisles, not just bright in open zones.

HPS lamps delivered light, but not evenly. Some areas felt overlit, others dim. Color shift over time made visual checks harder, especially during night shifts.

Replacing lamps was not quick. Every failure meant lift access, safety checks, and downtime.

Fixture Selection

We selected a 150W LED UFO high bay to replace the 400W HPS fixtures one-to-one. Power reduction was obvious on paper, but that was not the only reason.

The LED high bays offered a more controlled beam angle at 90°, which suited the aisle layout better. Neutral white was chosen to balance visibility without pushing glare too far.

Drivers were specified as MEANWELL from the beginning. That decision was practical. Driver replacement history matters more than brochure claims in warehouses like this.

Installation Notes

Existing mounting points were reused. No structural changes were made.

During installation, spacing remained unchanged from the HPS layout. We considered re-spacing, but the initial test showed acceptable uniformity, so adjustments were not forced.

The LED fixtures powered on instantly. That alone changed how the space felt during early shifts. No warm-up period. No waiting.

After Replacement

Light levels measured higher than before, despite lower wattage. Staff noticed it first in picking areas, not in open zones.

Energy monitoring showed a significant reduction. Based on operational data, the site estimated around 70% energy savings, with brightness levels roughly 30% higher than the old system.

Maintenance planning changed. With a rated lifespan above 100,000 hours and a 5-year warranty, routine lamp replacement was removed from the schedule.

In a warehouse, that matters more than it sounds.
