This project took place inside an operating chemical plant in Kazakhstan. The lighting system was not decorative, not flexible, and not forgiving. It was there to do one job: stay on, stay compliant, and not create new risks.

The existing fixtures were explosion proof fluorescent lights. They worked, but barely. Maintenance intervals were frequent. Ballasts failed. Tube replacement meant shutdown coordination. That cost time, and time cost money.

From the start, the goal was not “brighter.” It was simpler than that: stop touching the lights so often.

Site Conditions and Constraints

The plant included gas and dust hazardous zones. Zone 1 and Zone 2 were both present, along with dust areas classified as Zone 21 and Zone 22. That immediately narrowed fixture options.

Ambient temperature varied. Cleaning routines were aggressive. Vibration was normal. Any fixture installed here had to tolerate all of that without special handling.

We ruled out partial upgrades early. Mixing old fluorescent housings with LED retrofits was discussed, then dropped. Too many unknowns.

Fixture Selection

The LO Series LED linear explosion proof lights were selected based on certification first, not performance claims.

ATEX and IECEx compliance was mandatory. The flameproof structure followed the 60079-0 and 60079-1 standards. The IP69K and IK10 ratings mattered more than appearance.

Wattage varied by area. Most zones used mid-range outputs rather than the highest option. Over-lighting was unnecessary and would only increase glare in narrow working corridors.

Emergency lighting was specified in certain sections. A 5W, 3-hour backup was enough to cover evacuation paths without adding separate emergency fixtures.

Installation Notes

Mounting reused existing locations where possible. That reduced downtime.

Cable entries followed the existing routing logic. No redesign was attempted unless required. The smoother housing helped during cleaning inspections—less buildup, fewer questions from safety supervisors.

During commissioning, there was no tuning phase. The lights powered on and stayed stable. That was the point.

Operational Feedback

After replacement, maintenance teams reported fewer callouts related to lighting. Fluorescent tube inventory was eliminated. Access equipment was used less frequently.

Based on energy monitoring, the plant estimated annual electricity savings of approximately USD 100,000. That number came from utility comparison, not projection software.

No further adjustments were requested.
