This note was written after the retrofit was completed and the lighting had been running under normal production conditions.

The plant had been using 400W metal halide lamps for a long time. Maintenance intervals were becoming shorter, and relamping required production coordination. The original request was straightforward: replace the MH lamps with LED, without changing mounting points or increasing fixture count.

Initial Expectation

Based on past projects, the usual assumption is that replacing a 400W MH lamp requires a 150W or even 200W LED high bay lights. That expectation came up early in the discussion. Nobody wanted to risk under-lighting a steel production environment.

Still, we reviewed the numbers instead of following habit. The XJ-HBS130W, rated at 145 lm/W, was proposed as a test option. At that stage, the question was not energy saving. It was whether the light on the floor would be acceptable.

On-site Trial and Decision

A section of the plant was selected for replacement. One-for-one installation. Same height, same spacing.

Once powered on, the light distribution looked closer to the original MH setup than expected. Edges of work areas were visible. Vertical surfaces were readable. The delay time typical of MH lamps was gone, which operators noticed immediately, though that was not the main evaluation point.

Measurements confirmed that required working illuminance levels were met. Not over-lit. Not marginal either.

That was enough to move forward with the XJ-HBS130W for the rest of the replacement.

Observations After Replacement

From an operational point of view, the lighter fixture weight made installation easier than expected. Shipping volume was also reduced, which mattered because the site handled deliveries in batches.

Energy consumption dropped, but that was already assumed. What mattered more was that the lower wattage did not introduce new complaints from the production floor. In steel plants, feedback is usually quick when lighting causes problems.

No follow-up adjustments were requested.

This project reinforced a simple point: 400W Metal Halide Replacement with LED High Bay does not always require higher wattage, provided the optical and efficiency parameters are understood and verified on site.
